Why heavy-and-bulky exists as a discipline

Standard parcel breaks at 70 lbs. Heavy-and-bulky takes over.

Standard 3PL pick-and-pack ops run on RF scanners in pallet-rack aisles with parcel-carrier outbound. The operational profile works cleanly for items under 70 lbs in standard dim profiles. Above 70 lbs or in oversized dimension territory, the workflow breaks: parcel carriers add the additional-handling surcharge, oversized surcharge, and dim-weight billing all stack against the same package, and at some point the carrier refuses the shipment outright.

Heavy-and-bulky is a separate discipline with different equipment, different floor zones, different carriers, and different cost math. Every Vertex node running heavy-and-bulky volume has dedicated zones with forklift access, ground-level pallet positions for items too heavy to rack, and inbound dock workflows tuned for pallet freight. The outbound side rate-shops heavy-parcel, LTL, and white-glove final-mile carriers depending on the dim/weight profile and destination.

What heavy-and-bulky covers

Six workflows on one heavy-and-bulky desk

Standard heavy-and-bulky outbound, oversized handling, palletized freight, white-glove final-mile (three tiers), and returns coordination. Each workflow runs through the same operations team but uses different equipment and different outbound carriers.

Single-package items 70+ lbs

Fitness equipment, large appliances, ride-on toys, oversized electronics, and any single SKU over the 70-lb additional-handling-surcharge threshold. UPS Ground and FedEx Ground both apply AHS at 70 lbs; LTL or specialized heavy-parcel carriers become more economical at this weight class.

Oversized parcel handling

Items with one dimension over 48 inches or one with combined length + girth over 130 inches. Standard parcel carriers either refuse or apply oversized surcharges of $100+ per package. Dedicated handling zones at our nodes accommodate the dim profile.

Freight-class A, B, C bulk handling

High-density palletized freight. Class A and B are the densest LTL categories (15+ lbs per cubic foot, lowest rate per pound). Class C is medium-density. These categories typically include machinery, dense industrial goods, and bulk consumer durables.

White-glove threshold delivery

Driver brings the item to the customer's front door, garage, or curbside. Standard heavy-parcel delivery drops at the curb; white-glove threshold puts the item where the customer can reach it. Premium AOV categories (fitness, furniture, appliances) benefit from this.

White-glove inside delivery + assembly

Driver crew of 2 carries the item inside the home, places it in the room of choice, and (for the assembly tier) assembles it on-site. Adds 24 to 48 hours to transit; runs $125 to $400 per delivery depending on item complexity.

Returns handling for big-and-bulky

Returns of 70+ lb items require freight reverse-logistics rather than parcel return labels. We coordinate pickup, freight class assignment, and dock-receiving with photo-documented condition assessment at our node. Returns typically take 5 to 10 days vs 2 to 3 for standard parcel returns.

Four thresholds where heavy-and-bulky takes over

The four thresholds below cover most of the cases where heavy-and-bulky becomes the right workflow. Any single threshold puts the SKU in the gray zone; two or more puts it firmly in heavy-and-bulky territory.

Weight threshold

70 lbs

UPS Ground and FedEx Ground both apply the additional handling surcharge (AHS) at 70 lbs. AHS adds roughly $30 per package. Items over 70 lbs single-weight cross into heavy-parcel or LTL territory. By 100 lbs in a single package, LTL is almost always cheaper than parcel.

Dimension threshold

48 in / 130 in L+G

Any item with one dimension over 48 inches OR combined length + girth (length + 2x width + 2x height) over 130 inches triggers oversized surcharges that add $100+ per package. Beyond 165 inches L+G, parcel carriers typically refuse the shipment outright.

Volume threshold

5+ ft³ per package

Dim-weight pricing makes large-volume low-density packages punitive on parcel. A 5 ft³ package at 20 lbs actual weight gets billed at 50 lbs dim weight on UPS Ground. Items like camping gear, soft furniture, or bulk apparel often cross this threshold long before they cross the weight threshold.

Destination type

Residential + AOV $400+

For residential deliveries of heavy-and-bulky items with AOV over $400, the white-glove threshold or inside delivery option pays for itself in reduced damage rates, lower return rates, and higher customer satisfaction. Standard freight delivery drops at the curb; white-glove puts the item where the customer can use it.

Dedicated heavy-and-bulky floor zones with forklift access

Standard pick-and-pack ops run on RF scanners in pallet-rack aisles. Heavy-and-bulky needs different floor space: wider aisles for forklift access, taller pallet positions for oversized SKUs, ground-level positions for items too heavy to put on a rack. Every Vertex node with heavy-and-bulky volume runs a dedicated zone with the right equipment.

Receipt-to-stock workflow tuned for pallet freight

Inbound supplier freight for big-and-bulky typically arrives palletized or in flat-rate containers. The receiving workflow scan-confirms at the pallet level, captures dim and weight per SKU at receipt, and assigns the right NMFC code for outbound LTL routing.

Outbound carrier mix per shipment

Heavy-parcel (UPS, FedEx, USPS) for items 70 to 150 lbs that fit dim restrictions. LTL for palletized or oversized items. White-glove carriers (Pilot Freight, R+L Carriers Final Mile, AGS, Estes Final Mile) for residential threshold and inside delivery. We rate-shop across all three categories on every order.

Returns reverse-logistics coordination

For heavy-and-bulky returns we book the freight pickup, assign freight class for the return leg, and dock-receive at our nearest node with photo-documented condition assessment. Damage claims process through the original outbound carrier when applicable. Returns turn-around is 5 to 10 days vs 2 to 3 for parcel.
